How to choose the right forklift safety light

Beam shape and colour, projection distance, and electrical system — these three decisions matter most when specifying forklift warning lights for a lift-truck fleet:

  • Beam shape and colour — A blue spot projects a moving dot on the floor ahead of or behind the truck to warn pedestrians before it rounds a blind corner; a red line or halo marks a keep-out boundary alongside the mast and the rear swing, exactly where crush injuries happen; green replaces blue in brightly lit or outdoor areas.
  • Projection distance and mounting height — Safety lights mount on the overhead guard, and the higher the point and the shallower the angle, the further the mark is thrown. A blue spot is typically set to land 3–6 m ahead so it reaches an aisle intersection before the truck does; a red zone line is typically set 0.6–1.5 m out from each side. Aim on the truck, not on paper.
  • Electrical system — Choose the voltage version that matches the truck battery (see below). All versions use potted drivers, so the voltage dips of lifting and constant chassis vibration do not shorten service life.

Beam shapes and colours: spot, line, halo, arrow, strobe

  • Blue spot — the approach warning. Mounted front and/or rear of the overhead guard, it is the pattern pedestrians notice at racking ends and intersections; the moving dot is the whole point.
  • Red zone line — the keep-out boundary. Mounted on both sides of the overhead guard, it draws a straight red line along the truck at the distance you set; fit two, one per side.
  • Halo (arch) beam — a curved red or blue line that wraps the rear swing radius, sold in the trade as a halo light or arc light; our 3 inch and 5 inch arch-beam models cover narrow-aisle and counterbalance trucks.
  • Arrow beam — a blue arrow pointing in the direction of travel, readable at a glance at busy intersections; also used as a blue reversing light on the 5.5 inch 45 W model.
  • Green spot — for daylight yards, dock doors and brightly lit areas where a blue dot washes out; same housings and voltage versions as the blue and red spots.
  • Amber strobe beacon — 360° visibility on the top of the overhead guard for yards, docks and low-light areas; the 3-3/4 inch and 5-1/4 inch beacons share the four voltage versions.
  • Combination headlight — the 92 W high/low unit for trucks that work outdoors, on ramps and inside dark trailers, where OSHA 1910.178(h)(2) calls for auxiliary directional lighting.

Where each light goes on the truck

The overhead guard carries most of the warning lighting, and each position answers a different risk.

Rear of the overhead guard — the blue spot or arrow beam, projecting ahead of the reversing truck so anyone at a blind corner sees the truck before the truck reaches them.

Both sides of the overhead guard — red line or halo beams, drawing the keep-out boundary on the floor beside and behind the truck.

Top of the overhead guard — the amber beacon, for 360° presence in aisles and on shared yard routes.

Front of the mast or overhead guard — the combination headlight, for trucks that leave the building or work in low ambient light.

Which voltage version for which forklift

  • 9–32 V DC — 12 V and 24 V systems: IC counterbalance trucks, pallet trucks and small electric stackers.
  • 10–48 V DC and 10–60 V DC — 36 V and 48 V electric counterbalance and reach trucks, the most common warehouse fleets.
  • 10–110 V DC — 72 V and 80 V electric trucks and heavy reach trucks; the version most suppliers do not offer, so one range can serve a mixed fleet without step-down converters.

Blue spot or red zone line?

The two patterns answer different risks, and most sites end up running both. The blue spot warns of an approaching truck long before it is heard; the red line or halo tells people how close is too close while pallets are lifted. Indoors, glare control matters as much as brightness — the optics in this range put a crisp mark on the floor instead of scattering light into the eyes of operators and pickers. What is a forklift halo light?

Which version do 48 V and 80 V electric forklifts need?

36 V and 48 V trucks take the 10–48 V or 10–60 V DC version; 72 V and 80 V trucks take the 10–110 V DC version; 12 V and 24 V IC trucks and pallet trucks take the standard 9–32 V DC version. Tell us the battery voltage of each truck type in the fleet and we will list the part numbers.

When should a site use green instead of blue?

In daylight yards, at dock doors and under bright high-bay lighting a blue dot washes out; a green spot stays visible. Indoors under normal lighting, blue remains the convention pedestrians recognise. The green spot uses the same housings, brackets and voltage versions as the blue.

Do these fit all forklift makes?

The compact universal housings and brackets fit the overhead guard of most makes; share the truck model and the mounting point and we will confirm.

How many lights does a forklift need?

No standard sets a number. OSHA 1910.178(h)(2) sets a condition rather than a count: where general lighting is less than 2 lumens per square foot, auxiliary directional lighting must be provided on the truck. OSHA does not require flashing lights or back-up alarms at all — its 2012 interpretation letter says so directly, while noting that the General Duty Clause still obliges an employer to address recognised struck-by and crushing hazards. ANSI/ITSDF B56.1 clause 4.15.2 puts the decision with the user: the user determines whether operating conditions call for additional visual or audible devices, and is responsible for providing and maintaining them.

In practice, a small counterbalance truck working indoors is commonly fitted with two forward work lights and one amber beacon. Sites with blind corners or shared pedestrian aisles usually add a blue spot projected behind the truck, and sites that mark a keep-out zone add red line lights to each side.
